How to read this table
The legacy stack range is wide because some shops have invested in deep automation and others run more manual processes. A typical mid-sized commercial direct-mail printer falls in the $0.025–$0.045 range when all license, labor, and service-fee allocations are honestly counted. Beyond per-piece price
These figures cover only the per-piece stack cost. The bigger upside lives in the workflow consolidation: 4–6 specialist FTEs in the data, composition, and postal lane reallocate to higher-value account work; the composition stage disappears from the production schedule (industry spoilage benchmark is 2–3% of revenue, and VDP composition errors are a meaningful share); and postal entry-point auto-routing closes the published $0.15–$0.20-per-piece gap between poorly- and well-optimized mailings.
